- Monitor sand properties: moisture, permeability, green strength, sieve analysis
- Ensure proper sand mixing and control to avoid defects
- Monitor moulding parameters (hardness, compaction, alignment)
- Check core quality (strength, baking, venting)
- Control melting parameters (temperature, chemistry)
- Ensure proper pouring temperature and time
- Perform visual inspection after knockout and fettling
- Identify defects:
- Blow holes
- Shrinkage
- Sand inclusion
- Cold shut / misrun
- Crack / mismatch
- Conduct dimensional inspection as per drawing
- Chemical composition analysis (spectrometer)
- Mechanical testing (hardness, tensile if required)
- NDT methods (UT, RT, DP as per requirement)
- Perform Root Cause Analysis (Why-Why / Fishbone)
- Implement corrective and preventive actions (CAPA)
- Reduce rejection, rework, and improve yield
- Handle customer complaints and rejection cases
- Prepare 8D reports and corrective action plans
- Ensure customer-specific requirements are met
- Maintain:
- Control Plan
- Process Flow Diagram (PFD)
- Inspection Reports
- Heat records / traceability
- Support ISO / PED / audit requirements
- Inspect incoming castings (if outsourced)
- Conduct supplier audits and improvements
- Ensure supplier compliance with specifications
- Work with moulding, melting, fettling, and machining teams
- Ensure only OK castings move to next stage
- Prevent defects at source
- Work on rejection reduction projects
- Improve casting quality and productivity
- Implement Lean / Kaizen activities
